I'm quiet protective of my models but understand that cases cost money and so does the foam inside. Now I'm not a fan of the KR cases, especially as they're a pick and pluck, also that they're in smaller cardboard boxes but I was looking at my favoutite site, figures in comfort but a barbarian case is £140 - but to fill it you can spend £54 on the foam that's £86 just for the case which is ridiculous.
Now I don't mind swapping around cases but I don't want any old crap foam, it needs to support metal minitures (such as my dwarves) but I'm loathed to buy the cases, has anyone else got a good idea on where to get the best cases from, I still advocate FiC as really good foam trays though.

I've used Army Transport and their foams (pluck style) for years, and have yet to have problems storing and transporting my minis. I have a lot of minis and a lot of trays for them all, and it has worked great for me so far.
Some models I've converted or modelled especially to fit in a foam (making sure for example that a spear don't extend too far to the side or the top, depending on the type of model), but I always manage to get my stuff to fit in there. Also all my infantry units are magnetized, so that help a lot in storing and transporting them in formation in their tray.
Trays are also very cheap at around $8-10 USD a piece no matter the thickness (from 1 to 4 inches). Even though they are cheap, they are also easy to re-use and re-purpose. My armies have changed a lot over time, and I've changed the layout of foams many times to fit my need (I keep some pieces I pluck for that purpose). Just need some hot glue and you can update your tray to fit what you want.
Battlefoam is also a similar product, never used them myself (didn't exist at the time), but seems to be good products too, with more options and bigger overall tray.

For my Dwarves and High elves, I have a mixture of KR cases (metal boxes and the bigger bags that carry 3 cardboard boxes). Although I like these for protecting figures, it is a pain for unpacking/repacking for games if only due to the time. My wood elves and Beastmen are in various tins/small cardboard boxes and plastic takeaway tubs, packed by unit type and liberally wrapped in bubble wrap. All of that in a giant plastic box. I find it just as safe and easier to grab what I need for a game. I'm now looking to magnetise some of my other armies and store/transport them pre assembled in units in the long flat plastic containers. Though admittedly this isn't as safe.

I have switched to really useful boxes with magnetized movement trays and simple duct tape loops attaching the rays to the box. Can pull fully ranked units out of the box in seconds and outs them away just as easily.

Could you not just get some large flat storage boxes and add foam as you desire?
I don't really transport my models so I just store them on trays in flat storage boxes of various height

Can pull fully ranked units out of the box in seconds and outs them away just as easily. this is what I've been meaning to do for years! what boxes are you using for ythis if you don't mind my asking? Figure it would work for plastic regiments, not so much the metal ones.

The movement trays I make out of card & sprue offcuts are sturdy enough to lift a unit of metal Blood Knights out of the box by, so I assume they will cope with most units

Yeah, I have so many (literally thousands) of models, there's no way I could buy individual cases for all of them. I have LARGE plastic boxes and some (Empire, O&G, and HE) are in two. They already fill up those boxes without putting stuffing in with them. I have a few trays of the foam cutouts, but I hardly ever use them because they take up so much space and only take a portion of what I need. Meh.

I highly recommend this company's products. I've been using them for 10-15 years and been very happy with them. shogunminiatures.com/Tell them Da Boyz GT sent you. Use rare earth magnets on the models and on those trays you will be fine. My armies are almost entirely metal and do fine with this approach. If you are nervous you can throw some spare foam on top (I save it from electronic purchases and the like) i strongly recommend the Really Useful Boxes though as many plastic boxes bottoms will flex from the weight of a bunch of metal minis. More expensive but really sturdy boxes.
